NOVYRON

SCENARIO 05 · REACTION · CAMPAIGN BATCHES

Constraint-aware reactor campaign optimisation

Phase-aligned batch comparison, heat-removal margin, endpoint prediction with uncertainty and optimisation confined to the approved envelope.

ILLUSTRATIVE CASE STUDYIllustrative scenario. This is not a named customer project and claims no achieved result. It shows how NOVYRON would structure a technically governed engagement.

OPERATING CONTEXT

A speciality process runs campaign batches with variable raw-material lots and changing heat-transfer performance. Final quality is known only after completion, and cycle-time variation limits capacity.

CHALLENGE

  • Batch trajectories have unequal phase lengths and cannot be compared point for point
  • Cooling and fouling performance both change during a campaign
  • Raw-material variation moves endpoint timing between lots
  • Recommendations must stay clearly separate from safety functions

SYSTEM BOUNDARY

NOVYRON supplies the software intelligence, integration and lifecycle layer. The process equipment, instruments, PLC/DCS logic, safety systems and approved operating procedures stay under the control of the customer and their equipment vendors.

WHAT NOVYRON WOULD BUILD

  • Align batches by recipe phase and by material genealogy
  • Estimate reaction-progress and heat-removal-margin proxies
  • Predict endpoint and quality with an uncertainty interval
  • Compare candidate feed and temperature profiles in a hybrid twin
  • Present bounded recommendations with reason, confidence and operator approval

MODELLING & DECISION LOGIC

Phase-aware multivariate models detect deviation from comparable good batches. A first-principles energy balance supports a learned residual model, and constrained optimisation searches only the approved operating envelope.

DELIVERY WORKFLOW

  1. S1Hazard and authority-boundary review
  2. S2Batch genealogy and sensor-quality audit
  3. S3Historical golden-batch and abnormal-event replay
  4. S4Shadow endpoint and anomaly predictions
  5. S5Supervised campaign pilot
  6. S6Production release with rollback and model review

DATA THE SCENARIO WOULD USE

Time-series temperature, pressure, flow, agitator, jacket and utility tags; recipe phases and setpoints; raw-material lot and material-genealogy records; operator interventions and alarms; maintenance and fouling context; and laboratory release, yield or impurity results. Batch clocks are aligned by process phase rather than by elapsed time alone, and safety-trip data is used for analysis — never as a substitute for protection logic.

MEASUREMENT PLAN

A pilot starts from agreed definitions, baseline windows and exclusion rules. These are the measures that would be agreed, not results that have been obtained.

  • Batch-cycle and phase-duration variation
  • Endpoint prediction error
  • First-pass quality and rework
  • Utility use per accepted batch
  • Abnormal-batch warning lead time

Results would be evaluated against comparable products, feed conditions and operating constraints, with model predictions, operator actions and external disturbances all kept traceable.

MEASURED RESULTS — STATUS

No completed campaign or achieved metric is asserted here. A real deployment would establish a signed-off historical baseline, then compare shadow and advisory runs on endpoint prediction error, phase-duration variation, first-pass quality, utility intensity, rework and warning lead time. Results would be separated by product family and raw-material regime before any public claim.

WHAT THE PILOT WOULD LEARN

Which early trajectory features predict final quality; how heat-transfer performance degrades through a campaign; when a recommendation adds anything beyond the approved recipe; and which uncertainty threshold should force operator review. It also identifies the grades that need their own model rather than one general one.

DATA & GOVERNANCE

  • Read-only and shadow-mode deployment come before any approved write-back.
  • Access is role-based, and data and model versions are logged.
  • Site safety systems and validated quality release stay authoritative.
  • Customer data use, retention and model-training rights are documented.
  • Every recommendation shows its assumptions, its confidence and its constraint status.

EXPECTED OUTCOME CATEGORY

Earlier visibility of deviation and more repeatable campaigns. Safety, yield and cycle-time effects are measured only after site-approved trials.

Discuss a comparable process

Give us the process boundary, the tags you already have, the quality measures, the constraints and your current baseline. We will propose a data assessment and a shadow pilot — without a hardware-vendor change.
