D07 · STARCH PROCESSING · SACCHARIFICATION

AI-Assisted Saccharification Intelligence

Predict sugar-release trajectories, identify stalled conversion early and optimise the time–enzyme trade-off.

NOVYRON is software-first and vendor-neutral: this is configurable software, integration and lifecycle service, not process equipment. The existing PLC or DCS keeps interlocks and regulatory control, and every recommendation stays inside a site-approved operating envelope under human oversight.

THE INDUSTRIAL PROBLEM

Saccharification converts liquefied starch or pretreated carbohydrate into fermentable sugars. Enzyme activity, substrate accessibility, temperature, pH, inhibitors and mixing together set a slow trajectory whose endpoint is usually confirmed only by a delayed laboratory analysis.

THE NOVYRON LAYER

NOVYRON creates a phase-aware saccharification model that estimates sugar release and remaining conversion potential. It detects stalled or atypical batches, forecasts endpoint time, and compares enzyme, solids and residence-time scenarios while the validated recipe and quality boundaries stay fixed.

TYPICAL DATA INPUTS

  • Temperature, pH, solids and batch or continuous flow state
  • Glucoamylase and accessory-enzyme dose
  • Agitation, torque or recirculation flow
  • Liquefaction history and substrate or feedstock lot
  • Glucose, reducing sugars, DE or HPLC measurements
  • Microbial, inhibitor or downstream fermentation indicators where applicable

MODELS AND DECISIONS

  • Kinetic plus learned soft sensor for glucose or conversion
  • Endpoint-time and final-yield prediction
  • Stall and contamination-pattern anomaly detection
  • Enzyme dose against residence-time optimisation
  • Batch similarity and feedstock-response clustering
  • Digital twin linking liquefaction severity to saccharification performance

What each deployment reads, which models it runs, how it connects and how much authority it is given are designed for the site. None of it is pre-installed hardware, and none of it is a guaranteed autonomous function.

CORE CAPABILITIES

  • CONVERSION CURVE WITH CONFIDENCE BAND
  • EARLY STALL & SLOW-BATCH WARNING
  • ASSAY-DELAY COMPENSATION
  • ENZYME LOT & FEEDSTOCK GENEALOGY
  • TANK OCCUPANCY SCENARIOS
  • HANDOFF QUALITY FORECAST

HOW IT WORKS

  1. S1Define the substrate, enzyme and assay data model with process and laboratory staff
  2. S2Link every sample to its true process cohort and upstream history
  3. S3Fit kinetic baselines, then learn the residual the kinetics do not explain
  4. S4Validate endpoint forecasts across lots, enzyme batches and seasons
  5. S5Run shadow alerts beside current practice and review them with operators
  6. S6Deploy bounded recipe guidance and connect it to scheduling

INTEGRATION POINTS

  • Reactor or tank PLC and historian
  • Enzyme dosing and recipe systems
  • LIMS, HPLC and at-line analysers
  • Liquefaction-stage data and material genealogy
  • Fermentation, evaporation or purification scheduling

NOVYRON connects read-only and runs in shadow mode first. Any write-back is designed, tested and approved separately. Interfaces are chosen to fit the architecture already on site rather than forcing a new hardware stack.

MEASUREMENT EXAMPLES

These are measures for a baseline and target-setting workshop, agreed from your own data. None of them is a statement of a result NOVYRON has achieved.

  • Endpoint glucose or DE consistency
  • Time to endpoint
  • Enzyme use per tonne of substrate
  • Stalled or extended batch rate
  • Tank utilisation and schedule adherence
  • Downstream fermentation or purification variability

TYPICAL APPLICATIONS

  • GLUCOSE & SYRUP MANUFACTURE
  • STARCH-BASED FERMENTATION
  • ETHANOL & BIO-BASED PRODUCTION
  • FOOD & BEVERAGE INGREDIENTS
  • BIOPROCESS DEVELOPMENT

DEPLOYMENT PATH

  1. 01Chemistry, assay and genealogy assessment
  2. 02Kinetic baseline and sample alignment
  3. 03Endpoint and stall model
  4. 04Historical replay by feedstock and enzyme lot
  5. 05Shadow-mode validation
  6. 06Governed production guidance

WHAT STAYS OUTSIDE

The model distinguishes starch and lignocellulosic routes and is not transferred between them without revalidation. Product release, enzyme handling and process safety stay governed by validated procedures.

SAFETY, QUALITY AND GOVERNANCE

  • The deployment architecture can be designed to segregate customer data by tenant and deployment boundary, subject to the hosting, access-control and contractual terms agreed with you. Edge, on-premises, private-cloud and managed-cloud patterns are all evaluated against your constraints.
  • Role-based access, encryption in transit and at rest, audit logging, model and version traceability and a secure update process are defined during solution design.
  • Data provenance, retention and permitted model-training use are documented contractually. Customer data is not silently pooled into general models.
  • Predictions carry quality flags and uncertainty where that is technically meaningful. Drift and out-of-distribution conditions trigger review rather than false precision.

Bring us the process boundary

Share the process, the signals you already collect, the control architecture, the constraints and the outcome you need. An engineer turns that into a scoped data assessment, a shadow pilot and a deployment plan.
